Finite Element Analysis and Taguchi-Driven Optimization of Spur Gear Design for Reduced Peak Stress

A numerical study was carried out to minimize the peak von Mises stress at the contact point of two meshing involute spur gears. A ۲D finite element model of a spur gears pair was developed in ANSYS and key geometry variables (pinion tooth count, gear module, pressure angle) were varied using a Taguchi L۹ orthogonal array. Maximum contact stress was evaluated under static load for each design. Analysis of the signal-to-noise (S/N) ratios and analysis of variance (ANOVA) identified the optimal parameter combination yielding the lowest stress. The optimal design (highest tooth count, moderate module, larger pressure angle) produced a substantial reduction in tooth-contact stress relative to the initial configuration. These results illustrate that the Taguchi method can effectively guide spur-gear geometry choices to improve load-bearing performance.
