Facial burns lead to hypertrophic scarring, causing physical discomfort and long-term psychological effects. Pressure therapy is an effective treatment method. However, typically used facial masks often fail to achieve uniform and controlled pressure due to the complex geometry of the face, reducing both comfort and medical efficiency. In this study, a patient-specific facial pressure therapy mask with a functionally graded structure was designed, mechanically analyzed, and fabricated using a digital approach. Facial geometry was analyzed using ۳D scanning and the face was then divided into anatomical regions. Different unit cell sizes were assigned to each region to achieve localized pressure control. Compression tests on ۳D-printed TPU (Shore ۹۵A) prototypes were conducted to characterize the material response, and the Ogden second order hyperelastic model was used as the ideal model in finite element simulations. The results showed that functionally graded designs provide improved pressure distribution to facial geometry compared to uniform structures. A functional prototype was fabricated using FDM, demonstrating the practicality of the proposed model for personalized facial pressure therapy.
