This study investigates the optimization of friction stir processing parameters to enhance the mechanical properties and microstructural integrity of aluminum composites. By systematically varying tool geometries and processing conditions, we achieved a homogeneous distribution of alumina nanoparticles within the aluminum matrix. The sample fabricated with a linear filling pattern and a conical rotating tool exhibited ۴۰ micrometers grain size, ۱۴۴ MPa ultimate tensile stress, and ۵۱ MPa yield stress. Our findings reveal that conical tools significantly improved particle dispersion, leading to a ۳۰% increase in tensile strength and enhanced hardness compared to cylindrical tools. The study highlights the critical influence of tool design and processing parameters on the development of high-performance metal matrix nanocomposites, offering valuable insights for advancing their application in engineering fields such as aerospace and automotive industries.
