Experimental studies and simulations on the extrusion process of lead rods are very limited. In this research, force forming diagrams and dimensional accuracy were investigated experimentally and through simulation. In addition, the die geometry was investigated, and the impact of bearing length, entry angle, forming speed, and lubricants were studied. One of the significant defects in extrusion processes is the existence of friction at the contact surface between the billet and the container, leading to heat generation and the formation of non-uniform microstructures, consequently resulting in non-uniform properties along the extruded length. To overcome friction, the use of lubricants is a solution, and various types were examined in this study. The results also indicate that increasing the deformation speed and entry angle of the die increases the force, while reducing the bearing length and using grease can decrease the force. Moreover, the obtained data suggests that grease, due to its high viscosity, can significantly reduce dimensional accuracy errors.
